A ceramic-tile manufacturer producing a complex portfolio of more than 4,200 SKUs faced a triple squeeze: a roughly 300% rise in energy costs over three years, broader inflation, and rising demand. Production is energy- and labour-intensive — clay, kaolin and feldspar are ground, dried, pressed, glazed and fired — and small deviations in raw material quality cascade into scrap and excess gas use. A site-wide digital transformation programme deployed AI on quality inspection, raw-material blending, sludge drying, in-line dimensional control and a real-time production control tower, lifting OEE by 19%, cutting scrap by 56% and reducing natural-gas and electricity intensity by 13% and 14% respectively.
