This engineer-to-order switchgear plant supplies data-centre and utility customers whose orders tripled in two years as hyperscale build-out accelerated, while every unit remained a bespoke configuration. Manual wiring, eight-hour unit-by-unit electrical testing, an overflowing warehouse and disconnected systems pushed on-time delivery down to 61%, stretched manufacturing lead times toward a month and left a $43 million backlog. The site rebuilt its operations around a richer MES, a central data lake, automated wiring and test cells, and a layer of analytical and generative AI assistants for engineers, operators and customer-request handlers. On-time delivery recovered to 97%, lead times fell by up to 35%, the backlog cleared, and output rose more than threefold to 26,000 units a year without the economies of scale of a make-to-stock plant. Net satisfaction climbed from 78% to 92% as the factory learned to absorb complexity and growth at the same time.

The campus makes medium- and low-voltage switchgear in a market growing fast enough that its own output rose about 30% while regulators and customers tightened sustainability demands. Its biggest exposure was SF6, an insulating gas with a warming potential 24,300 times that of carbon dioxide that accounted for 99% of the site's Scope 1 and 54% of its Scope 3 footprint, against an end-to-end value-chain total of up to 3.6 million tonnes of CO2 equivalent. Insourcing energy-intensive vacuum-interrupter production added a further 19.7% to energy demand. The site responded by deploying more than fifty Fourth Industrial Revolution use cases across design, supply, operations and end-of-life: replacing SF6 with pure-air insulation accelerated by AI-assisted R&D, building a circular ecosystem to recover used gas, optimising energy with a generative-AI platform, and helping suppliers decarbonise. Over the baseline-to-current window it cut Scope 1 emissions by about 65%, Scope 2 to zero, Scope 3 by 43%, and lifted energy efficiency by 36%.

A logistics distribution centre handling ~87,000 SKUs sought to convert a linear take-make-waste model into a circular, low-carbon operation: introducing take-back flows, eliminating single-use plastic in packaging, electrifying heat and reaching 100% renewable electricity, cutting freight emissions, and using AI to compact storage and avoid external warehousing.
